How to Measure Your Gear for Custom Foam Inserts

Why Accurate Measurements Matter

Custom foam is only as good as the measurements it's based on. Too tight and items won't fit or are difficult to remove. Too loose and items shift during transport. Getting measurements right the first time saves money and frustration.

Tools You Need

  • Digital calipers — for precise measurements (accuracy to 0.01 inches)
  • Tape measure — for larger items
  • Paper and pen — for sketching profiles
  • Flat surface — for consistent measurements

Measuring Basics

Length and Width

Measure the maximum extent of each dimension. For a camera, this means measuring with the lens cap on, battery grip attached, and any protruding elements included.

Key principle: Measure the item exactly as it will sit in the foam. If you transport a camera with a lens attached, measure the combined assembly.

Height (Depth)

Measure from the surface the item sits on to its highest point. This determines how deep the foam cavity needs to be.

For items that will sit in a contoured cavity (not a through-cut), add 0.25 inches to the height measurement. This ensures a foam floor under the item for bottom protection.

Adding Clearance

Add clearance to your measurements for a proper fit:

  • Snug fit (precision items): Add 1/16 inch (1.5mm) per side
  • Standard fit (general equipment): Add 1/8 inch (3mm) per side
  • Easy access (frequently removed items): Add 3/16 inch (5mm) per side

Measuring Irregular Shapes

Compound Curves

Items like rifle stocks, drone bodies, and camera grips have complex 3D shapes. For manual measuring:

  1. Place the item on paper
  2. Trace the outline with a pen held vertically
  3. Measure the traced outline at its widest and longest points
  4. Add clearance to each dimension

Protruding Elements

Scope turrets, battery grips, antenna nubs, and cable ports all protrude from the main body. Measure each protrusion separately and note its position relative to the main outline.

Items with Detachable Parts

Decide whether parts will be attached or detached during transport. Measure accordingly. A camera with or without a battery grip is a different shape.

Multi-Layer Planning

Bottom Layer

Measure the depth of your tallest items. This determines the bottom layer thickness. The bottom layer typically houses the primary equipment.

Top Layer

Measure the depth of smaller accessories. The top layer is usually thinner and holds batteries, cables, cards, and small tools.

Total Depth

Add both layer thicknesses plus 0.25 inches for the foam floor. This total must be less than the case interior depth (minus lid foam thickness).

Case Interior Measurements

If you're designing foam for a case you already own:

  1. Remove all existing foam
  2. Measure the interior length, width, and depth at the narrowest points
  3. Note any interior ribs, bumps, or curves that affect usable space
  4. Measure both the base depth and lid depth separately

Common Measurement Mistakes

  • Forgetting accessories — measure everything that goes in the case
  • Measuring too tightly — always add clearance
  • Ignoring lid depth — items must clear the lid when it closes
  • Not accounting for foam compression — foam under load compresses slightly, factor this in for heavy items
