All foam is not equal. The fundamental difference between closed-cell and open-cell foam determines how well it protects your gear, how long it lasts, and how it handles moisture.

What Is Closed-Cell Foam?

In closed-cell foam, each air pocket (cell) is completely sealed off from its neighbors. Think of it like a wall of tiny balloons pressed together. Air and water cannot pass between cells.

Common Closed-Cell Foams

  • Polyethylene (PE) — the standard for protective cases. Firm, durable, chemical resistant
  • Cross-linked polyethylene (XLPE) — premium version with finer cell structure and better finish
  • EVA (ethylene-vinyl acetate) — softer closed-cell foam used in padding and cushioning
  • Neoprene — flexible closed-cell foam used in gaskets and wetsuit material

Advantages

What Is Open-Cell Foam?

Open-cell foam has interconnected air pockets. Air and moisture flow freely through the material. It's the spongy foam you find in couch cushions and cheap packaging.

Common Open-Cell Foams

  • Polyurethane (PU) — the default pick-and-pluck foam in budget cases
  • Polyester — used in some acoustic and filter applications
  • Convoluted foam (egg crate) — the wavy foam often found in case lids

Advantages

  • Lightweight
  • Inexpensive
  • Soft, cushioning feel
  • Good for acoustic dampening

Disadvantages

  • Absorbs water like a sponge
  • Traps oils and solvents, creating corrosion risk for metals
  • Breaks down faster — crumbles and sheds particles
  • Cannot be CNC-cut cleanly — edges fray and tear
  • Promotes rust on firearms and metal tools

Moisture Resistance

Closed-cell foam is waterproof. Open-cell foam absorbs water. In a sealed case, open-cell foam can trap humidity against your gear, promoting corrosion. This is especially dangerous for firearms, where trapped gun oil and moisture create the perfect conditions for rust.

Durability

Closed-cell PE foam lasts 5-10 years with regular use. Open-cell PU foam degrades in 1-3 years, losing its structure and shedding particles. Those foam crumbs can get into lens threads, electronic ports, and mechanical components.

Protection

Closed-cell foam absorbs impact energy more effectively because each sealed cell acts as an individual air spring. Open-cell foam compresses more easily and bottoms out faster under impact.

Closed-cell foam cuts cleanly on a CNC router, producing smooth walls and precise shapes. Open-cell foam tears and frays during machining, making precise cuts impossible.

Cost

Open-cell foam is 50-70% cheaper than closed-cell. For disposable packaging, this makes sense. For reusable protective cases, the cost difference is trivial compared to the value of your gear.
